Looking good. When you've finished you'll know every last nook and cranny of your base unit intimately. You will join a select brotherhood. I too consider myself an initiate. This knowledge, though hard earned, will probably not be useful to you again*. Nor will interest anybody else in the pub. At all. It will however serve to underline your grin when you once again splash through salty road slush, impervious thanks to your dilligently self-applied layers of tough new anti-corrosion treatment.
*Unless you restore further P6s. You never know!?

PS Underseal removal is made vastly easier by regular consumption of tea plus milk chocolate HobNobs. Scientifically proven by yours truly. Honestly.

It's all taking a very long time, but when a bit is complete it makes it all worth while.

Hi Mr. Task

I have done all of this before but not with this level of detail. The last one I did (Thunderdog) was a bit rushed and didn't last that long. I was getting rust problems with the MOT less than 5 years after restoring it. So this one, albeit a lot slower, is being done with a better understanding of how rust works and how to slow its progress. When I have finished welding and treating any rust, it will be coated with epoxy (two coats) then two further coats of a hardwearing acrylic. That way, if anything does start again in the rust department, I will be able to spot it quickly. All of this underseal has done a fantastic job over the decades, but does a very good job of hiding what is happening underneath it.

Hello Richard,

Gee that was some nasty rust, but you're doing a great job in removing it all. Will Sparky remain Lunar grey or have you a colour change in mind?

I have been looking at this bit for a while now.

The outer sill has rotted away at the end but is inbetween the inner sill and the lower section of the D post, so it is difficult to remove and weld. The last two inches of the bottom of the sill has gone along with the sill closer (Inner wheel arch), and the lower section of the D post has several problems i.e. it is a double skin and both skins have rotted away, along with the closer which is a very complex curved panel with a complicated lip.

So I gave up trying to work out how to do it, loaded a 1mm cutting disc into the angle grinder and walked menacingly and in slow motion towards it.

Ten minutes later :shock:

Made up a repair panel for the outer sill, which sticks out 19mm into the wheel arch for other bits to spot weld to it.

Welded it in, then made up the panel for the sill closure

Had a bad weld day here, but many sins can be covered up with a good angle grinder and a flap disc :)

I did make up a small panel to repair the floor of the sill but the photo is very fuzzy, so will take another soon - won't be tonight as there is a very good Floyd tribute band on and I have tickets :D

Note the surface rust on the rear chassis rail and around the rear suspension mount. I am glad that I am removing the underseal and getting this before it gets too bad.

Now it's all finished, the two lips trimmed up, bent into place and primed up with zinc.

I want to know how you avoid getting depressed and giving up when you discover the extent of the rust

Just take each patch in turn, once you've done one, all the rest are the same. I find the benefit of small localised sections like this is that you can see the progress, you don't have to do it all before you see the results.

I would say this is quite limited rot on a P6, I think Richard has caught it at just the right moment, before it really bites. Plus by scraping the underseal off and sorting out those surface rust areas it should be a while before he needs to break the welder out again.

As Richard says, just aim to complete one bit at a time.

My aim at the moment is to complete the N/S rear corner. I have finished the welding and just have to chip the rest of the underseal off, treat any surface rust, and repair any problems I find.

Next will be the O/S rear corner, and I won't be looking forward any further than finishing that bit.

I must admit thought that the extent of the rust is worse, and a lot worse, than I expected, but I am not going to let it get to me 8) Much :shock:

Things have been a bit slower thanks to a bad shoulder which is rather painful.

Just two repair patches to do on 1/. the front splash panel and 2/. the floor level with it, and one on the double skin inner wing rain channel.

Then weld up the extra holes in the inner wings for whatever used to be bolted under there, and the welder can go back in its box - or on ebay.

No, I'll keep it 8)

I have made the repair panel for the floor, but did a 2mm weld on it then ran out of welding wire :evil:

Sparky is one very lucky P6. Caught in the nick of time and now set for a long and happy future. You won't be selling Sparky after this then?!

It's well worth the effort, Richard. Whilst no-one will see most of your work when the car's back on the road, you will know it's been done properly & that enhances your enjoyment of the car.
