Hopefully it will cut deep enough, (you should be able to find deeper holesaws, this one just came up first on a search), and if so it should cut around the bolt remains, guiding itself down between the bolt and the aluminium. Then once that's out re-tap the hole. Going up a bolt size shouldn't matter should the need arise. That's the theory anyway.....

Is 5/16 the right width and i order now or should i go measure tomorrow in daylight?

For that one, I would try to weld a nut onto it and work it out that way. Give it a good scrub with steel wool and clean with Acetone before doing it.

That's a cool trick with the hole saw. I never knew they existed, noted for future use! From the pic it looks like you might just be able to get a weld onto it down the middle of a nut.

5/16 is the size. I actually ended up retapping the next metric size up and put a bit of ss studding in.

I'm veering toward the cutting method There is a fraction of a mm of the bolt which protrudes and i'm afraid of welding onto the block and making it worse. I can see that the problem area is the corrosion between bolt and block so i'm hoping this brings it out pretty easily then i can just drill to clean it if necessary and helicoil it or just use a larger bolt.

At the end of the day, you need to use the method you are most comfortable with because you
will be the one doing it. The cutter idea is a good one, I hadn't thought of that, so it is a viable
option for sure.

I got a couple of mm in before the saw broke.

The moment i started drilling a piece of what i think was weld came away and took a bit of metal with it from beneath the hole. It looks like it doesnt go near the water holes so hopefully it wont cause issues.

I'm going to have to get a few more hole saws. Are there differing qualities? The one i got was a silverline and cost a couple of quid, but i'll spend more if it makes this more likely to work...
