Hey guys,

Faced with this is the best thing to go through some cool and heat cycles and then dril out small to big and hope it moves without touching the screw thread?

Have you got a dremel or small air cut off tool Rich? Failing that a junior hacksaw would do.
You could try cutting a slot for a screwdriver before you explore drilling or welding.
Or is it not proud of the hole?

I've found the best way is to drill it out using the hole as a guide in several stages until you are almost up to the thread and then run a tap down it to clean out the remainder.
 
Got the calliiper off and it was obviously past it's best. Gonna just swap it in for a recon one. Thanks for the ideas and support chaps!

I think that's a good call Rich. I personally would not drill into a brake caliper, but that's just me. Chances are you'd only end up spending a lot of time and effort knackering the hole and have to buy a new one anyway.

I've never buggered up drilling out a bleed screw, and I've done a few. You just have to be methodical, and ease up on it with increasing drill sizes.

That said, replacing the entire caliber is good too, and easier on the nerves.
