Heater part

Sadly I don't know the exact name of these.........the part I am looking for is part if the heater box control levers, on the heater box itself. The exact part is that gray metal casting which mounts on to the splined shaft that controls the top flap (fan switch lever splined shaft inserts into the wanted bit). I only require the actual part that mounts on to the splines (this then has the adjustable plate mounted to it). If anyone has a collection of heater bits, and that part has good internal splines, would like to hear from you. Apologies for the description!

Know what you mean, have recent knowledge. BUT check where the spline is damaged - on mine the spline on the shaft seemed to have gone smooth, rather than on the small cast part you mention. The parts book (both 4 and 8 cyl) show NO separate parts on the heater, just the fixing bolts and the levers. If you were in Oz I could modify the shaft for you. Maybe somebody in UK could do it ? Relieve the large dia of the shaft for 1/16" down to same dia as splined area (so that there is more of the small dia available to cut thread on ), cut a thread on the small dia for a nut - I used M5 mostly because I had the die and the nuts - a 10-32 thread is very close to M5, at 3/16 OD.
 
Hi JP - on mine, the shaft splines are not so bad, but the inner surface of the cast part is worn smooth. I know why - since having the car, 'stage 1' of the lever operation downwards was just a click, as opposed to actuating the flap - the flap was jammed in the open position. Then stages 2 and 3 were just turning the splined shaft within the casting - I noted when I removed the heater that the whole box mechanism was jammed in the stage 3 position. Now, if push comes to shove, thats not so bad really, as things worked in terms of heat and demist. Just be nice to get working correctly.....if adhesive no good, then as I am not equipped to do a nice job that you did, I might resort to a hole drilled and tapped in the casting and a grub screw. Pleased to read you got the heater back in and everything buttoned up - you are a weekend ahead of me at least!
 
I originally thought to use a grub screw (have an assortment, and taps to suit), but I found it difficult to find an angle to drill the arm that would give me access to the screw to adjust the travel of the heater lever in relation to the interior lever once the heater was installed. Sadly I didnt correctly set my levers before I fitted the valance, so correcting the levers will have to wait until I am up for another valance R&R - a bit over this particular activity.
You might try some superglue - with the steel plate out of play?
 
My fix has worked - after another valance R&R, slackening the nut on the shaft, and getting the interior lever down to high speed setting, and locking the nut again. The lever tends to spring back a bit from the very bottom of the travel, but the high speed setting holds fine. Winter driving is now more comfortable , with new foam on all the flaps, and the main flap opening as it should. Ram air is also noticeable now.
